Choosing Sticker Packaging: OPP Bags, Header Cards, Blister Cards and Gift Boxes by Cost and Channel
Packaging can eat 10 to 30 percent of sticker unit cost. Pick wrong and you either overspend or fail to get listed. This guide covers cost, channel fit and the mandatory requirements for retail and e-commerce — plus the correct order of decisions.

Many buyers finish negotiating unit price only to discover packaging is another line item, and not a cheap one. Worse is choosing wrong: gift boxes for wholesale trade is wasted cost, while loose OPP bags cannot be hung on a retail peg. This guide works backwards from the channel and covers all four packaging types.
1. The Four Main Packaging Types and Their Cost Bands
- OPP self-seal bag: cheapest, multiple sheets per bag, suited to wholesale, giveaways and e-commerce refills
- Header bag (printed card + clear pouch): pricier than OPP, the header carries branding and barcode, suited to stationery shelves and online retail
- Blister card (blister + card stock): hangable and free-standing, the default for supermarket peg strips, clearly costlier than the first two
- Gift box: presentation grade for gift channels and holiday sets, highest cost and usually needs its own tooling
As a rule of thumb, packaging accounts for roughly this share of total order cost: OPP bags 3 to 5 percent, header bags 8 to 15 percent, blister cards 15 to 25 percent, gift boxes over 25 percent. The share is higher on small orders, because packaging materials carry their own MOQ.
2. Channel Dictates Packaging, Not the Other Way Round
- Wholesale bulk / giveaways: OPP bags, cost first, just needs to protect the goods
- Stationery and design store shelves: header bags, need a branded face and barcode
- Supermarkets and chains: blister cards, must meet peg hole spacing and tamper requirements
- Gift and holiday sets: gift boxes, where the unboxing experience is part of the product
- E-commerce drop shipping: OPP bag plus outer carton, where transit protection matters more than shelf display
3. Mandatory Retail and E-Commerce Requirements
- Barcode: retail packs must carry a scannable barcode, with placement and background contrast that actually scans
- Warnings: children products with small parts need a choking hazard notice; poly bags need suffocation warnings and vent holes
- Origin and material: export packs usually require Made in China and material marking
- Fulfillment inbound: platforms such as FBA enforce carton size, weight and label placement rules, with surcharges for non-compliance
- Tamper and theft: retail channels may require tamper-evident seals or a security tag position
4. How to Avoid Wasting Money on Packaging
- Settle the channel before the packaging: tooling a gift box before knowing the channel is the most common waste
- Header printing plates are separate: the header needs its own printing plate, a different cost line from the sticker die
- Ask for packaging MOQ: header bags and gift boxes have their own minimums, which small orders may not reach
- Use a generic header first: run the first order on the factory standard header, then tool a custom printed plate once the product proves out
- Confirm who supplies artwork: agree upfront on who provides packaging design files and barcode artwork
